| Infrared imaging is a powerful and versatile inspection technique used increasingly in process monitoring, structural inspection, and other manufacturing applications that benefit from real-time thermal evaluation. Among new developments are infrared (IR) cameras with uncooled detectors that operate at ambient temperatures and moving IR linescanners that travel over stationary, continuous processes. Also available is enhanced presentation and analysis software that can be linked directly to the imagers through a PC and Microsoft Windows-based software. |
| Uncooled detectors |
| Perhaps the most significant new development is the introduction of the microbolometer detector. This silicon micromachined sensor combines wafer-level silicon processing with a device structure capable of yielding excellent imaging and measurement performance while operating at ambient temperatures. A bolometer is a device that changes resistance when IR energy strikes its surface, causing a baseline bias across the device to conduct more or less, in proportion to the amount of energy it receives. A microbolometer is a chi„micromachined to contain an array of these devices, optimizing it for the long-wavelength (8-14 µm) portion of the spectrum. |
| With the advent of the new uncooled 320 „ 240-pixel microbolometer detector with good sensitivity (less than 0.1C at 30C) and stability for a wide range of applications, principally condition monitoring for predictive maintenance . The technology offers a number of advantages over Stirling-cooled FPA systems that normally operate in the short-wavelength (3 to 5 µm) region. The lack of a cryogenic Stirling cooler eliminates ongoing maintenance issues concerning the periodic replacement of worn bearings and seals. More space inside the camera`s housing allows its metal hydride battery to be fitted internally, making the system cordless with a run time of about 1.5 h--a distinct advantage in field applications, where safety and portability are an issue. |
| New cameras are very light weight (about 5 lb), which is important for condition monitoring and other field applications and is consistent with high-resolution hand-held focal-plane-array imagers already on market. Other advantages are its 14-bit dynamic range and digital storage of u„to 1000 thermal images for later analysis, scanning accuracy of ?C over a temperature range from -4F to 2700F, nearly instant-on operation (less than half a minute), and low noise. Also, the camera`s long-wavelength (8 to 14 µm) operation is important in applications in which solar radiation is a factor or when better sensitivity at very low temperatures is required. |
| IR linescanners |
| The IR linescanner is an on-line monitoring system that normally displays temperature profiles across a moving process. A linescanner typically incorporates a single-element detector, optical mechanical scanning module, and two reference blackbodies. Inspection is usually achieved by periodic scanning of the field of view (as wide as 90), followed by a period of sampling of the blackbodies and signal processing. This technique combines wide field of view, high spatial resolution (typically 2 mrad), a stable, repeatable output signal, and relatively fast scanning--typically 40 Hz. |
| Linescanners have been well established for monitoring continuous manufacturing processes such as glass making and forming, plastic and metal extrusion, and rotary kilns. In these applications one or more linescanners communicate from a fixed position as the process moves or, in the case of kilns, rotates in front of it. The scanning operation creates thermal images in time, where the x axis represents the thermal signature across the product or process width and the y axis represents variations along the length or around the circumference of the moving or rotating process. |
| The wide field of view of a linescanner allows a 1:2 ratio of distance to product, which permits continuous fixed scanning of very long objects, such as 300-ft-long cement kilns, or close proximity to processes, such a 16-ft-wide glass float lines. Unlike lightweight hand-held portable scanners, fixed-head process linescanners tend to be robust instruments with such built-in features as air-purging, water cooling, and protective windows. They are often incorporated into monitoring or alarming and control systems with factory-floor interfaces. |
| Current technology allows a linescanner to move above a stationary, continuous manufacturing process, communicating its data in real time to a remote PC via a wireless data link, so no cables are required. A typical application is monitoring cathodes in electrolytic refining tankhouses for temperature anomalies to increase power efficiency and product purity. Here, the scanner looks down on the bay from a fiberglass environmental enclosure mounted to the crane used to deposit and remove cells from the bath. It travels across the bay, measuring u„to 900 points per line at 8 lines per second to produce a continuous color thermal map, a complete snapshot of the overall temperature condition of the tankhouse in one image (see Fig. 2). |

| Infrared imaging software links real-time data captured by its the infrared cameras to PCs for a variety of presentation, recording, and analysis procedures. Running as an application under Windows, the condition-monitoring report-generating software allows R&D engineers involved in thermal analysis and data collection to use infrared scanners in both field and fixed applications. |
| In addition to facilitating the analysis of temperature data in field situations where it is impractical to deploy a control unit and a monitor--images can be viewed in real time on a lapto„screen and recorded to hard disk at speeds u„to 7 H„via a standard PCMIA interface--the software allows full control of the imager from the PC and enables users to set functions such as focus, image level, and span at a safe distance from the scanner if required. |
| In response to customers` demands, major mfg's has been developing software to simplify report generation and analysis of data collected with an IR imager. Our latest software facilitates the plotting of trend curves and allows interactive control of IR images and data into and from the software. |
| Users can now produce time-temperature profiles based on data from within a condition-monitoring report. Temperature values from the same point on images in the report stored as close as one second or as far apart as a year can be combined to produce a graph. Users can also extrapolate results based on the last four images recorded. |
| Through OLE
(Object Linking and Embedding)--in conjunction with Microsoft`s Excel spreadsheet
application--users can integrate thermal image data with other measurement parameters,
such as wind speed and humidity, to discover trends and perform other analyses. For
example, the temperature readout of a spot meter placed on a thermal image can be
dynamically linked to a spreadsheet cell, whose value will change as the cursor is moved,
and it can also be integrated with external measurement data in standard formulas now
being developed for condition-monitoring trend analysis. And through the IRwin Report
Viewer, users can transfer reports via e-mail to any location in the world for viewing and
